What Is Steel Rolling In Metalwork?


There are many different rolling processes in metalwork, all of which bring about different results. From ring rolling and controlled rolling to flat rolling and roll bending, a great wealth of processes can be employed in the industry in the creation of differing products.

But what exactly is rolling? Simply put, it's the process where a stock metal, for example steel, is passed between two rolls whose weight and pressure manipulate the steel's shape and size. Hot rolling is when the steel is rolled above its recrystallisation temperature. Cold rolled steel tends to have a better surface finish and has a twenty per cent higher strength following the rolling process. Cold rolled materials are usually a lot smaller than ones created through hot rolling though the end result can have far more directionality than the former type. The steel comes in several forms: full hard, half hard, quarter hard and skin rolled. Each type describes the thickness and pliability of the steel. For example, full hard steel can be bent back on itself to around fifty per cent without any signs of strain on the metal showing, whereas quarter hard is much more pliable and can bend to further extremes.

Hot rolling is a metalworking process that occurs above the recrystallization temperature of the material. After the grains deform during processing, they recrystallize, which maintains an equiaxed microstructure and prevents the metal from work hardening. The starting material is usually large pieces of metal, like semi-finished casting products, such as slabs, blooms, and billets. If these products came from a continuous casting operation the products are usually fed directly into the rolling mills at the proper temperature. In smaller operations the material starts at room temperature and must be heated. This is done in a gas- or oil-fired soaking pit for larger workpieces and for smaller workpieces induction heating is used. As the material is worked the temperature must be monitored to make sure it remains above the recrystallization temperature. To maintain a safety factor a finishing temperature is defined above the recrystallization temperature; this is usually 50 to 100 °C (90 to 180 °F) above the recrystallization temperature. If the temperature does drop below this temperature the material must be re-heated before more hot rolling.

Hot rolled metals generally have little directionality in their mechanical properties and deformation induced residual stresses. However, in certain instances non-metallic inclusions will impart some directionality and workpieces less than 20 mm (0.79 in) thick often have some directional properties. Also, non-uniform cooling will induce a lot of residual stresses, which usually occurs in shapes that have a non-uniform cross-section, such as I-beams. While the finished product is of good quality, the surface is covered in mill scale, which is an oxide that forms at high temperatures. It is usually removed via pickling or the smooth clean surface process, which reveals a smooth surface.  Dimensional tolerances are usually 2 to 5% of the overall dimension.

Hot rolled mild steel seems to have a wider tolerance for amount of included carbon than does cold rolled steel, and is therefore more difficult for a blacksmith to use. Also for similar metals, hot rolled products seem to be less costly than cold-rolled ones.

Hot rolling is used mainly to produce sheet metal or simple cross sections, such as rail tracks. Other typical uses for hot rolled metal includes truck frames, automotive wheels, pipe and tubular, water heaters, agriculture equipment, strappings, stampings, compressor shells, railcar components, wheel rims, metal buildings, railroad hopper cars, doors, shelving, discs, guard rails, automotive clutch plates.

In metalworking, rolling is a metal forming process in which metal stock is passed through one or more pairs of rolls to reduce the thickness and to make the thickness uniform. The concept is similar to the rolling of dough. Rolling is classified according to the temperature of the metal rolled. If the temperature of the metal is above its recrystallization temperature, then the process is known as hot rolling. If the temperature of the metal is below its recrystallization temperature, the process is known as cold rolling. In terms of usage, hot rolling processes more tonnage than any other manufacturing process, and cold rolling processes the most tonnage out of all cold working processes. Roll stands holding pairs of rolls are grouped together into rolling mills that can quickly process metal, typically steel, into products such as structural steel (I-beams, angle stock, channel stock, and so on), bar stock, and rails. Most steel mills have rolling mill divisions that convert the semi-finished casting products into finished products.

The hearth may be covered or uncovered; if the latter it is called an open fire or open hearth; if the former, a closes hearth. The bloom, after rolling, is called finer's bar (cor- responding to muck bar in puddling), and after piling and rerolling, finished charcoal bar. German general steel  is an obsolete name for the product obtained by melting white or refined pig in a charcoal hearth; it may also be made of poorer quality. In the Bohemian process, mottled or even gray pig is used, and the blooms are reheated in the same hearth. Charcoal is first charged, and on top of this some slag and the pig which is melted down slowly, the iron cake which is formed being frequently raised up. The cinder is tapped at intervals. Finally the bloom is welded to the end of a rod and taken to the hammer; any particles of iron that remain in the hearth are retreated.

The Creation of Steel

One of the pioneers of the industrialization of America was Andrew Carnegie. He wasn't skilled in the process of making steel, but he invested large amounts of capital to install Bessemer converters in factories. The Bessemer converter transformed wrought iron (pig iron) into steel by blowing cold air through the vessels and then through the molten iron, ridding the iron of any impurities which made it mandible and weak, forming steel. This process was a very simple one where unskilled workers were able to operate it with ease. One of the very first Bessemer converters was installed in Carnegie's own Edgar Thompson Steel Works in Braddock P.A. The factory was able to produce a great amount of steel which cost less by the ton. McClure's magazine documented the results:

"Out of each pot roared alternately a ferocious geyser of saffron and sapphire flame, streaked with deeper yellow. From it a light streamed -- a light that flung violet shadows everywhere and made the gray outside rain a beautiful blue. A fountain of sparks arose, gorgeous as ten thousand rockets, and fell with a beautiful curve, like the petals of some enormous flower. Overhead the beams were glowing orange in a base of purple. The men were yellow where the light struck them, violet in shadow.... The pot began to burn with a whiter flame. Its fluttering, humming roar silenced all else.... A shout was heard, and a tall crane swung a gigantic ladle under the converting vessel, which then mysteriously up-ended, exploding like a cannon a prodigious discharge of star-like pieces of white-hot slag.... Down came the vessel, until out of it streamed the smooth flow of terribly beautiful molten metal. As it ran nearly empty and the ladle swung away, the dropping slag fell to the ground exploding, leaping viciously, and the scene became gorgeous beyond belief, with orange and red and green flame."
